Package Swelling and Secondary Fermentation

Unexpected expansion of a sealed package caused by microbial gas, continued fermentation, chemical or product gas, intended-atmosphere behaviour or loss of package control.

Observation and immediate control

A swollen package may dome, balloon, become taut, lose vacuum, leak or release gas when disturbed. Record the package type, intended atmosphere, degree and distribution of swelling, seal condition, product temperature, lot and storage age before opening. Unexpected expansion is a symptom, not an organism identification. Hold the credible affected scope promptly because opening, venting or repacking destroys pressure, gas and seal evidence and can expose operators or product.

Gas-producing mechanisms

Microbial gas can arise from post-process contamination, inadequate lethality, incomplete fermentation or drying, residual fermentable substrate, slow cooling, warm storage or growth during extended shelf life. Vacuum-packed chilled meat can develop blown-pack spoilage through gas-producing anaerobic or facultative organisms, while lactic acid bacteria may cause gas, souring or slime in other meat systems. The organism, hazard significance and growth route cannot be inferred from swelling alone.

Non-microbial and package explanations

Package shape also depends on intended modified-atmosphere composition, gas absorption and release, product temperature, headspace, altitude, film permeability and mechanical or seal condition. A loss of vacuum may reflect a leak without active gas production; conversely, an intact seal can contain gas made within the product. Compare the observed pack with its defined packaging system and normal age profile. A plausible physical explanation must still be demonstrated rather than assumed from appearance.

Investigation and sampling

Reconstruct formulation, starter and fermentable ingredients, fermentation curve, lethality, stabilization, water activity or other shelf-stability evidence, sanitation, slicing or handling, package gas and seal records, storage temperature and distribution. Map first appearance and frequency across time, lanes, package material, case position and customers. Select intact swollen, normal-looking and intermediate packs under a defined sampling plan. Gas analysis, package-integrity work and microbiology answer different questions; a negative result from one unit does not clear the remaining lot.

Disposition and escalation

Disposition depends on the supported process, possible hazards, organism or mechanism, package integrity, exposure and credible affected boundary. Do not taste product or release it after venting, chilling or restoring vacuum. Destruction may be necessary, but it does not close the causal investigation. Distributed product, loss of a validated shelf-stability control, recurring unexplained swelling or evidence of a hazardous organism requires formal escalation under the applicable legal and recall system.

Correction and effectiveness evidence

Correct the demonstrated route: fermentation control, validated lethality or stabilization, hygiene and post-process separation, package integrity, gas settings, temperature or supported shelf life. Do not simply reduce fermentable material, add preservative or tighten a seal without assessing the complete product and legal formulation. Verify effectiveness using repeated process records, targeted package and microbiological checks, distribution simulation where justified and shelf-life evidence covering the former failure window. Normal-looking packs immediately after correction do not prove the delayed defect has been removed.
